It is the declared aim of the European automotive industry to reduce the maximum fuel consumption below 3 lit./100 km in the first decade of the 21th century. To reach this, it is absolutely necessary to reduce the weight of future vehicles. This is only possible by using light materials like high-strength aluminium alloys. Consequently the number of aluminium parts in new cars is increasing year by year. Up to now it was only of interest to replace big and heavy steel parts by light aluminium alloys, but this has changed. Today and in future more and more small parts and fasteners will be made out of high tensile aluminium alloys, too. Typical parts are bolts, nuts, screws, rivets etc. They are all normally made by cold forming operations, directly from the wire on presses with one up to six forming stages. Especially the lubricant formulator will face the challenge, to find new tailor made and process optimized lubricants and solutions. Especially in the field of aluminium cold forming every single step in the whole process has to be considered i.e. type of aluminium alloy, history of the wire (how many drawings, wire reduction, annealing process), forming process, pickling, cleaning, etc. This report will give a small overview about the state of art of the production of high tensile aluminium fasteners, show the problems caused by the process and work out possible new technical and tribological solutions.
