The power density of electrical machines can be improved by rectangular windings due to their higher slot-filling factor and better heat dissipation performance. However, the high-speed operation will bring serious ac loss. In this article, an additive manufacturing end-transposed rectangular (AMETR) winding is proposed to suppress ac loss. The transposed structure is designed at end winding, to make full use of end space and increase the slot filling rate. The AMETR winding is stretchable for easy removal of support parts during additive manufacturing and insulation filling. For reasons of various transposition combinations, a fast optimal design method is also proposed to find the optimal transposition combinations of different parallel strands. Then taking a doubly salient brushless dc (DSBLDC) generator as an example, the AMETR windings are analyzed and optimized. Finally, two-layer and three-layer transposition AMETR windings are manufactured. Experiments and simulations verify the effectiveness of suppressing ac loss.
