GM Powertrain has been applying CAE methods to casting and machining process design for over 10 years, and currently has approximately 20 manufacturing engineers doing analysis work full time. This paper describes application experience in four areas: Casting solidification, casting flow/mold filling, machining process simulation, and finite element applications. In each area, the issues which can be investigated analytically are described, along with the input information required and the programms currently used. Each section concludes with application case studies which demonstrate how CAE methods can be used to improve quality and cut production cost. This paper briefly reviewed casting and machining process analysis method in use at GM Powertrain. Input requirements and typical application case studies for casting solidification and flow analysis, machining process simulation, and finite element applications were described. The application examples show that: Casting analysis methods are particularly useful for modifying gating designs and/or part sections to prevent gross shrinkage defects, cold shuts, and slag entrapment. Machining process simulation is particularly useful for optimizing conditions, tool path, and tool geometry, especially in multi-tool applications. Finite element analysis is useful for designing clamping and fixturing schemes to minimize part distortion.
