The use of engineered thermoplastic composites is increasing in automotive and transportation due to their inherent advantages over traditional thermoset composites including; high toughness, inexpensive resins, short processing cycle times, excellent environmental resistance, recycling potential and damage tolerance. Thermoplastic composites have a wide range of applications in the automotive and transportation industry as replacement for heavy metallic structures and/or components. LFT (Long Fiber Thermoplastics), impregnated tape and fabrics are being used in various applications such as underbody shields, wiper blade and brake sensor housings, window support frames, inner liners of bumpers etc. to name a few. These materials have the ability to be molded into complex geometries featuring ribs, knock-outs and can accommodate thickness variations within the part. LFT parts/components can be processed by extrusion-compression, injection-compression and/or injection molding processes. This paper presents recent work on the design, process modeling and manufacturing of extrusion-compression molded LFT composite components for mass transit and automotive applications. Representative LFT composite components such as a ribbed segments and a two-passenger bus seat for a mass transit bus are some of the case studies reported in this ongoing work.
