A gasoline serial sequential twin boost system (R2S in BorgWarner terms) was developed and successfully applied by Ford and BorgWarner Turbo Systems to a Ford 1.6 l EcoBoost base engine with integrated exhaust manifold. The two-stage turbo system featured in this study was realized with a water-cooled central housing to avoid enrichment at high loads and to reduce cost. The targets on performance, low-end torque and transient behavior were clearly achieved or even surpassed. The expected fuel economy benefits of the 1.6 l engine vs. a larger displacement GTDI engine with mono turbo and comparable performance were also achieved through the downsizing effect a twin boost system enables. Not only part load but also high and full load fuel consumption was improved significantly because enrichment could be avoided in almost the complete operating map. The heat rejection of the water-cooled central housing into the engine cooling system makes this technology in combination with R2S especially suitable to engines with higher degrees of downsizing in larger vehicle architectures (C-car and above). In applications where heat rejection is to be avoided the presented two-stage boosting system of course can be realized with classic steel cast components. The water-cooled R2S technology supports next level downsizing for the upcoming worldwide harmonized light vehicles test procedures (WLTP) legislation making use of the reduced high load fuel consumption through the wider lambda 1 window. A further CO2 and fuel economy reduction concept would seek to combine R2S with other combustion concepts like Miller cycle or gasoline compression ignition.
