A total design and manufacturing system for building automotive structural frames and unibody structures in adhesively bonded sheet aluminium is described together with the evolution and proving of this technology from the first concept vehicle through to the building and testing of a range of aluminum structured replicas of standard production automobiles. This aluminum structured vehicle technology, which has been developed to be compatible with the established procedures for building spot-welded steel vehicles, enables the weight of such vehicle structures to be reduced by about 50% while giving enhanced corrosion resistance and still providing structures of equal stiffness, impact performance and fatigue resistance. The technology is also applicable to the adhesive bonding of aluminum in perimeter and tubular frame structures with the same advantages of wight saving and corrosion resistance. As material for aluminum structured vehicles are aluminum-magnesium-alloys, e.g. AA-5251 and AA-5454 reported to be the best ones. They are excellent corrosion resistant, good ductile in the 0-condition and much more cheaper than the alloys AA-6009/6111-T4. - In the car types Dyna-Panhard, Land Rover (1948), Hummer, British Leyland Technology ECV-3, Volvo LCP-2000, Porsche 928 S, Austin Metro, Fiat X1/9, Pontiac Fiero aluminum was used for the car body. - Very important in the construction of aluminum cars is the surface pretreatment, the use of sliding agents for press forming, the development of adhesion and spot welding technologies, a construction with a stiffness comparable to steel. - Cost savings will be possible by the omission of the galvanizing line for steel made autobodies.
