Damage to fastener joints often results from repetitive tensile stress. The tensile residual stress significantly impacts fatigue life and crack propagation. To address this issue, the processes inducing compressive residual stress on material surfaces have been widely used. These processes include shot peening, laser shock peening, Ultrasonic Nanocrystalline Surface Modification (UNSM), Surface Mechanical Attrition Treatment (SMAT), and hole expansion. Among these, the hole expansion process is widely utilized to generate compressive residual stress in structural components. This method effectively suppresses crack growth caused by tensile residual stress by expanding a specified area around the hole, thereby inducing compressive residual stress on the surrounding surface from the hole center. In this study, finite element analysis was conducted to determine the magnitude and distribution of residual stress as a function of expansion amount. Based on these results, the diameters of holes and mandrels for large tensile specimens were determined. To quantify residual stress on the surface, X-Ray Diffraction (XRD) was employed, while Contour Analysis was used to quantify the internal residual stress. Furthermore, the influence of compressive residual stress generated by hole expansion on fatigue crack growth was analyzed.
