The advantages and limitations of the two main families of plastic, thermosets and thermoplastics, are well known. Although combining the properties of different materials in 'hybrid' solution is a classical way, there are few examples of thermoset and thermoplastic combinations in the automotive industry. We will present here a first concept and validation prototype of a tailgate using these two plastics. A thermoplastic outer skin has been injected by using an innovative injection process to overcome traditional limitations due to clamp tonnage and aspect on big parts. After an off-line painting, the body part is assembled by bonding to a thermoset, moulded in colour inner structural part. This unique combination offers a Iow weight, a good class-A aspect, resistance to impact panels onto a stiff geometrically stable structure. The full scale 1 validation of this concept will be presented as well as possible applications. The design, process and validation of a first prototype hybrid thermoplastic/thermoset tailgate have proved the feasibility and interest of such a concept. The range of properties of the two families of material has been used in an appropriate way. Some pre-development works have already been launched in which the initial design and process have been improved to reach a better cost/performance ratio. This research project has reached its objectives thanks to the use of integrated resources and means for Innovation. An Innovation team has been set up and is working an a project platform environment in relation with technology experts and with direct access to processing machines and testing facilities. All the design, simulations, tooling, process and validation were accomplished in 9 months allowing to get a faster time to market and hence to save money in comparison with 'traditional' incremental Innovation program.
