In this paper investigations are presented with the aim of determining whether the tooth flank load carrying capacity of automotive gears can be influenced positively by PVD (Physical Vapour Deposition) coating. An automotive gear from a current car gearbox is used. The geometry of this helical long addendum gear differs significantly from that of a typical specimen gear, presenting a challenge for PVD coating technology due to the shading effect. The load carrying capacity of the uncoated variant of the automotive gear was first determined, and the gear was then coated with a commercial PVD thin film system. The influence of the PVD process heat on the case-hardened substrate material was analysed. The tests include three metallic coating systems and an non-metallic coating system. The influence of PVD process heat on changes in substrated hardness is outlined. The influence of the casting processes on the residual stress state in the case-hardened substrate material is described. Changes in the load carrying capacity of the substrate material caused by the thermal influence of the coating process are discussed. Studies on the influence of micropeening on the load carrying capacity of the tooth flanks were conducted.
