New requirements to Rail Vehicles like streetcars, commuter trains, and even high-speed trains have raised interest in the use of fiber composites. A structural foam based on polymethacrylimide (PMI), which is known under the brand name Rohacell has a good fire behaviour. It burns without emitting poisonous gases and generates only small amounts of smoke. The foam, and consequently the sandwich component, maintains its structural integrity upon exposure to temperatures of up to 150 deg C. In the production PMI-foam Rohacell S, which has a relative density of 50 kg/m3, is thermally formed to achieve the complex 3D structures. Afterwards, the construction is inexpensively hardened at 125 deg C. PMI is also successfully used for wet resin processes, like RI (Resin Infusion)or RTM (Resin Transfer Molding). PMI shows extraordinarily high physical strength but a minimum amount of weight. Fatigue tests were conducted on standardized sandwich beams in the four-point bending test. After 5 million load changes the beams containing Rohacell 51S still had 60% of their strength and still a noteworthy 55% after 10 million load changes. Certified practical tests show that the Finite Element Method is capable of making excellent predictions of the crash behavior of these kinds of composites.
