Near-surface residual stresses for parent rail and flash-butt weld sections of Algoma Intermediate Alloy rail and NSC DHH-370S premium rail were determined using the blind-hole-drilling method (ASTM E837-85). Plane strain fracture toughness values, corresponding to different web and flange toe cracking conditions, were determined for the test rails using ASTM E399-83. Fracture mechanics was then employed to compare critical web and toe crack sizes for the various parent rails and welds, for expected maximum load situations. Flash-butt welds are most susceptible to horizontal web failures, due largely to high tensile residual stresses following welding.
