In order to develop a DC contactor for Electric Vehicle battery control systems, we first studied the switching capacities required in such applications. Car manufacturers presently consider the bi-directional high current breaking capability as the primary function of the main power contactor. In the worst high current condition, which is a short circuit, the main power contactor has to break a short circuit current (which is determined by the battery voltage, battery internal impedance and the circuit impedance). Also, in the case of a car crash, a reverse direction current has to be broken by the main power contactor. This reverse direction current can also occur when the emergency brake is operated and the motor's regenerative voltage exceeds the battery voltage. However, DC contactors generally have a polarity due to a blow-out magnet, so it is difficult to achieve the same contact breaking performance for reverse direction current as it is for breaking forward direction current.
